Case Study of Vial Filling Machine


A U.S. nutritional supplement manufacturer needed a high-speed vial filling solution for liquid muscle-strengthening supplements intended for freeze-drying (lyophilization).

The customer was using compact 2 mL glass vials, size is Ø16 mm × H34.7 mm, with Ø12 mm rubber stoppers and Ø14.7 mm aluminum flip-off caps. The existing line of this US manufacturer ran at about 35–40 vials per minute (VPM), but they planned to boost output to 45–60 VPM while maintaining stable filling accuracy within ±1%.

Since the product required lyophilization, the system also had to support half-stoppering before freeze-drying and final crimp sealing afterward. On top of that, the customer wanted optional HEPA laminar flow protection, and less need for operator adjustments during continuous high-speed production.

Due to the compact vial dimensions, stable alignment during filling and sealing became a critical factor affecting overall production consistency. In addition, the half stoppering process required precise synchronization to ensure reliable preparation for lyophilization.

The complete production workflow was structured as follows:

The final solution successfully increased production speed from 35–40 VPM to stable 45–60 VPM operation while maintaining ±1% filling accuracy for 2ml vial applications.

By combining servo-controlled peristaltic filling technology with high-precision vial positioning and half stoppering integration, the system improved production stability and reduced manual adjustment requirements during continuous operation.

The roll crimp sealing structure also helped achieve stable sealing consistency of up to 98%, ensuring reliable performance for freeze-dried vial packaging workflows.

1. Vial Feeding
